Direct-to-substrate proofing:
„Something new, that no one else offers“

As an established supplier to the packaging industry, Waldo Ltd. is renowned for delivering high quality files and plates. To maintain this hard-won recognition, the company requires the best available state-of-the-art technology in order to ensure high-quality spot and brand color reproduction as well as accurate halftone proofing. As an additional service, Waldo Ltd. also provides realistic mock-ups of final products.

At the end of 2020, the reprographics and platemaking specialist invested in the new proofing system developed by CGS ORIS and Mutoh Europe: A unique end-to-end digital print solution allowing direct-to-substrate proofing for packaging.

“This is what the flexo packaging industry has been looking for a long while,” states Phil Walmsley, Managing Director at Waldo. “We have been looking into different ways to produce proofs that are more lifelike. Paper proofs are OK but don’t give a true representation of the final printed product.”

“We wanted something that could actually create proofs on client’s original substrate. With a paper proof you have to make allowances for what it will look like on the final substrate”, he explains the challenges his company was facing.

“With this solution the proof and mock-ups look like the finished product product – particularly with a metallized film. Notoriously, metallized film will not back all the colors, chiefly the white. Now we can be sure it will match”, Phil summarizes the experience his team made during the first months using the new system.

The new opportunities open up a lot new chances: “That will give us the edge against our competitors,” says Phil on the system that is already opening doors. “It is something different and new that no one else offers. We are working closely with Modern Packaging, who has relationships with all the major retailers in the UK, to develop this. They are looking to put it out to their customers.”

Waldo also offers the new solution to design houses: “Our experience show, that many are not really aware of the intricacies of flexo packaging. But now we can deliver that touch and feel in the proofs which adds another level of excitement around the design development.”

As for return on investment Phil states: “We believe there is massive potential for this service. We can offer some significant savings in price. I was used to paying £120 a SKU for a mock-up. Now, we can make a considerable saving on that, especially, if we use offcuts that are sent to us to test. The finished print is also touch dry so we can easily get something out in the mail to meet deadlines. Being able to supply a more realistic and economically commercially viable proof is a win-win all round.”

Aside from immediately seeing how the solution answered Waldo’s needs, Phil said the longstanding relationship built up with CGS ORIS was also an important factor in the investment: “In 2014 I went to Packaging Innovations and saw the CGS ORIS software for the first time. I bought it there and then. I knew it could do what we were looking for. It did and we have worked with CGS ORIS ever since. I had a very similar feeling this time. It is great to work with CGS ORIS and Mutoh.”

Founded in April 1984 by Jim Dows and Phil Walmsley, Waldo Ltd. services the flexible packaging industry. The Louth, Lincolnshire, firm has 28 employees and supplies leading UK companies and brands, many of whom require special colors to be reproduced.

CGS ORIS´ well-known packaging proofing and mock-up system FLEX PACK work with the Mutoh ValueJet 628 MP, 630mm wide digital piezo inkjet printer, specially optimized for the specific requirements of the packaging industry.

FLEX PACK, is a cost-effective solution for flexible packaging proofing and mock-up production. At the heart of the application is CGS ORIS’s patented four-dimensional iterative color management software which, combined with a specially designed custom interface, enables the ultimate in production flexibility for halftone and continuous tone proofing.

The Mutoh ValueJet 628 MP runs newly developed multi-resin XG series inks (C, M, Y, K, Lc, Lm, White). The non-toxic, pigmented inks deliver excellent adhesion on coated and uncoated substrates. The correct distortion of a shrink sleeve prototype can be checked thanks to their unique stretch and shrink capabilities. They also support accurate proofing on uncoated label stock and corrugated board.

Unlike UV inks, CGS ORIS XG INKS retain the look and feel, as well as all other physical properties of the target substrates, intact. As such the proofs have the physical feel of the final product.

A perfectly tuned system - for color-accurate production of packaging proofs and prototypes

FLEX PACK - The software for packaging proofs and samples

The software was specially designed for the characteristics and highest requirements of the packaging industry. It is based on our patented iterative 4D color management technology and contains all functions and modules to produce various packaging proofs and packaging samples immediately, easily, and cost-effectively.

Functions such as pre-flighting, soft-proof, and proof certification are integrated, raster data such as Esko LEN are supported and the program naturally has packaging-specific spot color management that converts spectral data natively and even simulates the overprinting of spot colors perfectly.

Furthermore, cloud-based color databases such as the CGS ORIS CxF CLOUD or PantoneLIVE® are integrated.

FLEX PACK is available in different versions. Below, two of them are described in detail.

FLEX PACK + Roland DG - The proven classic

In this version, FLEX PACK is combined with printers of the Roland VersaCAMM VSi series. Contrary to conventional UV inkjet systems, it works with eco-solvent inks offering a brilliant print image and also white and metallic.

With the specially developed, highly pigmented XG INKS, which also includes orange and green, the color space guarantees that almost all special colors can be exactly reproduced.

The system offers unlimited possibilities for the production of packaging proofs and prototypes: From 'no-label-look' labels to stand-up pouches, bottles with shrink film labels to metal or luxury packaging with complex partial varnishing and embossing in any form that offers the unique look and feel. For any kind of finishing effects, FLEX PACK supports the Roland VersaUV LEF (2)-200/300 and LEC2-330s printers.

Here, a selection of samples is shown, many more can be found in our “Best Mockup Selection Brochure”. Thanks to the built-in ‘Print & Cut‘ function of Roland printers, even small series of self-adhesive labels can be produced effectively.

To ensure that you always have the right substrate available for any kind of job, we offer a large selection of proofing media that have been specially developed for this purpose and tailored to the special requirements.

Find out more about the broad portfolio of the PackPROOF family and its unique properties. One key element is the PACKProof Transfer Film, as it enables the production of packaging proofs and samples on the original production substrate.

Optionally, the system can be upgraded with additional hardware components, such as media preconditioning, drying systems, or media holders.

We also offer any necessary peripheral equipment, such as laminators, punches, and register devices. The system is fully customizable to your individual needs and requirements.

FLEX PACK + Mutoh – Direct-to-substrate proofing

In this latest addition to the system, FLEX PACK is combined with the Mutoh ValueJet 628 MP, which is a digital piezo inkjet printer, specifically developed for the special requirements and needs of the packaging industry (further information can be found here).

This new solution is a real breakthrough for the industry, as it enables 'Direct-to-Substrate-Proofing', meaning true printing on original substrates – something many customers have been searching years for.

In addition to printing on substrates such as shrink films and other extremely thin flexibles, the new solution is particularly suited for proofing on uncoated label stock or cardboard.

Unlike UV inks, the specially developed new XG INKS retain the look & feel and all other physical properties of the substrate, thus making it possible to create a proof or prototype which cannot be distinguished from the final product.

The current ink set contains CMYK, Lc, Lm, and white ink which offers a large color space. The inks have excellent adhesion to coated and uncoated substrates, are non-toxic, odorless, and have unique stretching and shrinking properties.

This is particularly important for the production of shrink sleeves, as the distortion of the artwork can be checked in advance on the original shrink material.

Therefore, this is the ideal solution for those proofing applications where the use of transfer films with solvent-based inks or printing with UV inks is not the optimum approach.

PackPROOF Transfer Film

The PackPROOF Transfer Film is a breakthrough when it comes to the production of packaging proofs and mock-ups on original printing substrates. It contains a monomeric active layer that can be transferred to almost any stock using a standard laminator at low temperatures.

The film is only a few microns thick, color-neutral, and almost invisible. It has the same ink acceptance properties on both sides.

The thin film, which comes on a stable removable backing layer, is usually printed, then transferred using a laminator. Afterward, the support film is removed. It can be applied to almost all flexible or rigid materials, including sheet metal. Alternatively, the film can be transferred first and then printed.

The PackPROOF Transfer Film is now available in the 4th generation and has been constantly further developed. With the PackPROOF Embossing Foil, either a matte or semi-matte finish can also be achieved. The exact application is explained in our product information, which can be downloaded here (PDF).
